Tips For How to Weld Aluminum With a Spool Gun – Because Mig Welding Aluminum is Just Harder

“I didn’t come here to learn how to weld aluminum, I came here to kick butt and chew gum! And I ran out of gum!”

This is what the hot welder said when he entered the test workshop. The test supervisor had already seen his lines and immediately gave him 2 pieces of aluminum.

“OK Hot Shot. Take these 2 pieces of aluminum, go into that welding booth and set up the machine controls, hook up the right throttle, hook up the right mig gun and filler wire, and lay me a 1/4” fillet weld. ..and come get me when you’re done,” said the welding test supervisor.

Mr. Hot shot welder stayed in the cabin for a very long time. Much longer than the 10 minutes it should take to place a fillet weld. When he came out of the welding booth he was drenched and holding 2 pieces of barely recognizable aluminum in his hand…still not welded together.

Humiliated, he asked the supervisor of the welding test, “Can you teach me how to weld aluminum? It’s a lot harder than I thought.”

Aluminum for Mig welding is much harder than steel for Mig welding. Why? Because aluminum likes to exaggerate all the little things that can go wrong when welding steel. Wire is much more difficult to store. The shielding gas must be pure argon and even the flow rate of the shielding gas greatly affects how the weld goes. The voltage and wire feed speed settings are much less forgiving than when MIG welding steel. It is also much more important than guns.

Remember these 5 tips when welding aluminum with a mig and things will go much better for you.

  1. use a curling gun…trying to install a teflon pad and a special short torch cable might work fine, but a crimp gun will work much better.
  2. push not pull… pushing the puddle works better and allows the metal to be cleaned by the action of the arc
  3. use argon or a mixture of helium and argon… don’t even try to use a CO2 mix like that used on steel. It won’t work.
  4. use a longer rod…mig aluminum welding uses so-called spray transfer. The longer cutout will prevent the tips from burning and allow the spray transfer to do its job.
  5. start with high wire feed speed…and thank me later for all the tips you’ll save.
